Replacing Yokogawa AAI835: Wiring and Barrier Checks Before Swap

Before replacing a Yokogawa AAI835, verify the 4-in/4-out channel map, power-loss loop behavior, barrier type, output load, cable, and redundancy.

A Yokogawa AAI835 replacement should be checked as a loop change, not only as a card swap. The official FIO specification identifies AAI835 as a 4–20 mA module with four isolated inputs and four isolated outputs. It also supports a dual-redundant configuration.

Confirm the I/O function

AAI835 provides four input channels and four output channels. AAI135 is different: it provides eight isolated input channels and no outputs. Similar front-panel formats do not make these modules interchangeable.

Before ordering, compare the full suffix code, I/O database entry, channel assignment, and terminal arrangement. See the Yokogawa AAI835-S03 product page and the related AAI135-S03 input module.

Check loop behavior during loss of module power

Yokogawa's installation guidance states that the current input loop opens if an AAI835 loses power or becomes abnormal. This matters when the same current signal feeds another receiving device. The loop drawing must show whether an external receiver and shunt arrangement is present.

Verify the barrier type

The AAI835 specification does not permit a Zener barrier for intrinsically safe use. Yokogawa calls for an isolation barrier. Do not approve a replacement from the 4–20 mA rating alone.

Review output load and cable choice

The AAI835 output load range is 0–750 Ω. The module supports pressure-clamp terminals, MIL connector cables, and dedicated KS1 cables. Yokogawa notes that withstand voltage depends on the selected cable when an MIL cable is used.

Commissioning checklist

  • Match the complete model and suffix code.
  • Confirm four inputs and four outputs in the I/O database.
  • Check whether the installation is single or dual redundant.
  • Review input-loop behavior during module power loss.
  • Confirm isolation barriers for intrinsically safe circuits.
  • Calculate output-loop load, including cable and receiver resistance.
  • Verify terminal board, cable, and channel mapping before energizing.
